Ask an AI agent about live production instead of reading yesterday's ERP reports
Added 2026-10-14
Role
plant manager, supervisor, CI lead
The problem
Plants often manage from yesterday's reports. At Sauder Woodworking, supervisors had operational data through the ERP but often saw it about 24 hours after the fact, so meetings reviewed what had happened instead of fixing it during the shift.
Step by step
- Identify the decisions supervisors make each shift and the data they wait for.
- Capture real-time output, downtime reasons and changeovers on one pilot line.
- Run short-interval and tier meetings from live data instead of next-day reports.
- Give leaders an assistant they can ask about issues, with numbers they can verify.
- Target one loss at a time (for example changeovers) with the data.
- Phase the rollout line by line and measure OEE, changeover time and productivity.
Tools
- Redzone Connected Workforce with ChampionAI (QAD): used at Sauder
- Others: Tulip, Fabriq, Evocon, MachineMetrics, Sight Machine; Microsoft Copilot or ChatGPT over a production data export for a manual start
Result
Sauder Woodworking (ready-to-assemble furniture, largest North American supplier to IKEA), Redzone by QAD with ChampionAI: average changeover time down 93% (from 19 minutes to 84 seconds) and productivity up 40% in the first year; OEE in the pilot area from about 50% to over 70%; three times as many improvement ideas as on paper. A Nucleus Research ROI study reported 665% ROI with a seven-month payback (ERP Today, Aug 2026, based on Redzone's announcement and case study).
As reported by the source; most figures are vendor or self-reported and not independently verified.
Human review: cautions
- Figures come from the vendor and a vendor-commissioned ROI study; the changeover gain reflects the whole improvement program, not AI alone.
- Real-time data only helps if supervisors have time and authority to act during the shift.
- Check that the agent's answers match the underlying data before relying on it.
Try it yourself
You are a plant performance coach. I will paste today's shift data per line: planned vs actual output, downtime events with reasons and minutes, changeovers with durations, scrap. 1. What are the three biggest losses right now, in minutes and units? 2. For each, likely causes and one action the supervisor can take this shift. 3. Draft a 5-minute tier-1 meeting agenda from this data. 4. What data is missing to decide better?
